Differences Between Welding Processes of Flat Welding Flanges and Butt Welding Flanges


1. Welding Type and Position

  • Flat Welding Flange (Slip-On Flange):
    The flange slips over the pipe and is welded both inside and outside the flange-to-pipe joint. This involves fillet welding around the flange bore and outside circumference.

  • Butt Welding Flange:
    The flange is butt welded directly to the pipe end, forming a smooth, continuous joint. This requires full penetration butt welding along the pipe and flange faces.


2. Welding Preparation

  • Flat Welding Flange:
    Minimal pipe end preparation is needed; the pipe end is usually plain cut to fit inside the flange.
    The flange bore and pipe outside diameter must match for proper fit-up.

  • Butt Welding Flange:
    The pipe end and flange face require precise beveling to create a V-shaped groove for butt weld penetration.
    Alignment is critical to ensure a uniform weld root.


3. Welding Technique and Quality Requirements

  • Flat Welding Flange:
    Typically uses fillet welds which are easier and faster to perform.
    Weld strength is generally lower compared to butt welds, suitable for lower pressure or non-critical applications.

  • Butt Welding Flange:
    Requires skilled welding techniques to achieve full penetration and fusion.
    The weld provides high strength, integrity, and resistance to pressure and fatigue.


4. Inspection and Testing

  • Flat Welding Flange:
    Weld inspection often includes visual and magnetic particle inspection of fillet welds.
    Less stringent testing compared to butt welds.

  • Butt Welding Flange:
    Requires more rigorous inspection such as radiographic (X-ray) or ultrasonic testing to verify weld integrity and detect internal defects.


5. Application and Suitability

  • Flat Welding Flange:
    Used for lower pressure systems, where ease of installation and cost savings are priorities.

  • Butt Welding Flange:
    Preferred for high-pressure, high-temperature, and critical service pipelines demanding robust weld joints.
